I have been putting off puting a blowhole in my steel case and am finaly getting around to it, but I am afraid i will slipp and scratch the case when cutting the hole with a dremel. Has anyone ever tried to just drill a bunch of holes around and just clean it up with a dremel?
What you do is tape the whole surface of the part your cutting...that way if you slip it mostly will just scrape the tape.

Sounds like it would work just fine.
I just tape it up, and either use a dremel, or a jewelers saw to cut it away. It just depends on where the hole is.

im afraid it will cut through the tape, also the dremel takes forever. hehe what if i drilled holes about 1/2 cenimeter apart in a circle and cut the little 1/2 cm part with the dremel?

That will work just fine. If you have a high speed cutter bit, (triangle shape) you could use that or a sanding but to clean it up.
Also small files work wonders :)
Anyone doing a lot of mods, imo should invest in a tiny file set.
Like I said before I just use a full jewelers kit.

high speed cutter bit? never heard of
They sell em at any Wall-Mart if your in the states. They come in serveral forms for different tasks. The triangle one I reffered to has a very sharp head, with cutting grooves running down the side.
If your not familiar with it, then I suggest using a file.
The high speed cutting bit can be very dangerous.

i actualy got my dremel tool at walmart. If your in the market i reccomend wal-mart, 20$ cheaper than Frys! I looked on the dremel website and the wal-mart website and cant find it, i'll just look into files i think :)
for less than the cost of those bits you could pick up a nice hole saw at lowes or home depot and get a perfect hole everytime :)

would i use that for drilling each hole, or as a saw to just go around with?
Just going around with to clean things up. It's faster than a file, but these guys go for about 5 bucks each. Plus if it slips you might carve a hole into something you didn't mean to.
I like the hole saw idea. Just drill your holes, and go around it with a hole saw.
I even cut one hole with a big pair of metal shears. They tend to bend the metal a bit, but if your careful they can handle the job.

is there another name for a hole saw, i looked at homedepot.com and couldnt find anything called a hole saw
I meant to say keyhole saw. There mostly used for wood, but they might make em for metal.
A hole saw is basically a round drillpress bit that makes circular holes. The problem is you need a drill press, and clamps or something simular.

You will need a full size drill press to use a keyhole saw, a dremel doesn't have nearly enough torque and it won't fit in the dremel either.

hehe ok, as you see I know nothing about powertools :)
just get ya hand on a jigsaw with a fine tooth blade(24 to the inch) then deburr with a dremal
to cut a window in my case took me about 1/2hr that was from start to end ..marking out and everything

If you don't have a jigaw, it is easier to just get a hole saw and a drill, cheaper to. It will probably give you a much cleaner cut to. However, if you are going to be doing more modding, it would be a good idea to get a jigsaw as they are great for modding!

In jigsaws, you are looking for alot of amps, which usually translates into more power. My recommendation is this one

It is VERY well made, and has lots of power. It is also substantialy(sp?) cheaper than a DeWalt. This kit will include the metal cutting bit you need. Just slip the blade in, adjust the speed changer, and away you go.

A holesaw gives the best hole and no you don't need a drill press of you have one of the larger handheld drilled with a side handle. I have made many holes with mine and never scraped paint. Perfect hole every time with no deburing.

i have used my dads dewalt handheld electric drill to put a hole in some "gas station paneling" wall paneling and it worked fine .. i guess with sheet metal thought you would have to be careful about warping your metal with the drill bit itself...

my friends dad has a drill press, where can we get a 120mm hole saw bit for cutting metal? (i could drive to home depot or menards, or order online if i can get a better price or whatever) and is there anything else i'll need?

You wont mess up the outside of your case if you just cut from the inside :)

If you're into hand tools, there is a tool called a "nibler" that takes small bites out of sheet metal. If you used that in combination with a round metal file, you would be able to make all kinds of oddly-shaped holes by hand.
If you're doing round holes, my money is on the drill-mounted hole saw. Nice, round and little cleanup.

i already have a nibbler, but I want my holes perfect :) , I still cant find actualy hole saws at homedepot, just parts to to use it with a drill and stuff like that

They should have some, if not, try getting one off the net. All holesaws are metal. So you shouldn't have to worry about any particular kind.
