Case is constructed of the following materials:
-3/4" alluminum angle for the frame
-1/8 rivits
-Watts A-390 1/2"X1/2" Barb Adapter
-Watts A-385 1/2"X1/2" Barb Adapter
Watercooling components inside of case:
-77' Bonneville heatercore
-4 120mm 12VDC SANYO DENKI BRUSHLESS 5 INCH MUFFIN FANS 120MM
-Danger Den Bay Reservoir High Density Polyethylene
-AquaXtreme 50Z-DC12-T Mag Drive Inline Pump
Will seal all seams with silicon. Case will be constructed of 22 gauge aluminum sheets. Last side panel will be contructed of thick lexan. Anticipate this lexan side to be removable so I can have access to internal watercooling components. Plan on having a lexan interior panel to prevent heat from pump and powersupply from flowing to heatercore and reservoir. Will be using rubber groumets so tygon tubing can route through this middle lexan panel inside exterior watercooling case. Will mod this powersupply in external case to be slave to run pump and fans. Will have Watts A-390 and A-385 1/2"X1/2" Barb Adapters on rear panel of exterior case and system case to connect the two cases with one another. Will be purchasing blue LED case feet to put on bottom of exterior case so this external case will not scratch my system case. Will be painting all aluminum sides and angle aluminum black to match my Kingwin system case.
Before I finish this case this weekend, will the 22 gauge aluminum be strong enough to support the 77' bonneville heatercore? Also what would be the best paint to use on the aluminum? Duplicolor? Any other suggestions or input would greatly be appreciated.

i'd say make it one big chamber and cool the pump with the airflow (probably reduce tubing too...
that would also make it easy for more exaust fans (slower spinning)
another idea is to do something similar to what I did and reduce the toal amount of fans (see sig)

yeah get rid of the wall... you gain nothing by having it there... actually it'll be better without it.

I use 0.5mm Al on my radbox for the panels, it holds heatercores up fine.

Great I will eliminate that middle panel. I was going to use colder quick disconnects but opted not to. I decided to go with the brass barbs. Just got my email from the guy(dockguy) selling those fans at ebay, and their inventory is totally exhausted. Anyone else know where I can acquire some Sanyo Denki Fans?

Well I just got done cutting the two lexan sides for my external case. I will be cutting a 120mm fan hole on each side. Will this http://www.directron.com/t019.html product work well for cutting lexan? What is the best way to get 120mm fan hole with lexan?
For tube routing, should I go the following:
AQX-50Z Pump discharge>radiator inlet>radiator outlet to tdx inlet>tdx outlet to video card inlet>video card outlet to reservoir inlet>reservoir outlet to pump inlet. Is this the correct routing?
Will post pics as external case comes along. Will be working on it this long weekend.

I have been wanting to make an external box similar to your design. Keep us posted I want to find out about any problems I could run into :).

Lexan sides are cut and will be pop rivited into place once case is primed and painted. Will cut 4.5" holes for 120mm fans this weekend. Will cut out bottom, front, rear, and top panel this saturday. Will post additionall pics as this case progresses.

Well I recieved my email from dockguy that stated he is currently out of stock for the Sanyo Denki 12VDC .52Amp Brushless DC San Ace Muffin Fans fans. Will the Evercool Aluminum 120mm Fan be sufficient subsitute if I run them at 7v? Will this following template be a good model to go by for cutting out the fan holes? Also, a cd seems to be very close to 120mm for a template also. Which template would you use with the Evercool 120mm fans?

http://www.panasonic.com/industrial/appliance/pdf/fba12g.pdf <- there Cathar hasn't gotten here yet to tell you how much better that shape is versus the regular round shape. I can't explain it but apparently it allows the fan to draw in more air. Looks nice though.

just concerned about my 120mm fan cut outs, they might be a little on the large size....got the templates from pimprig.comfrom pimprig.com...should have compared it to a cd first...worse case I have lexan over may have to mod it to size
ya know you did very close to what i did my case is bolted to the box under it so it all moves together. very nice

currently testing system for leaks. will test for 24 hours. will post pics of building this system when computer is up and running. I'm quite please with the turnout of this build:) system used a 1/4 gallon of distilled water to fill. Plan on using Zerex Racing Super coolant. Was thinking of using 5-10% of Zerex. What is the best way to accomplish the appropriate mixture content of zerex and distilled water? I want to accomplish the color of blue. What dye additive do you recommend to accomplish the color of blue? Are there any other neccessary additive I should consider? Lastly, isn't it neccessary to connect a fan to the cpu pin on motherboard to avoid post errors? If so should I connect the case fan or n/b fan to the cpu pin?

You should be able to disable that function in the BIOS of your motherboard.

well I got system up and running after leak test. Once I put my daughter to bed tonight I will post pics of build and progress. Got all the fans connected to fan controllers and just connected case fan to cpu fan pin atm. Going to order OCZ or Power Stream psu and sleeve all connections in future. Going to overclock the new 3.2E EO stepping processor. Wish me luck. Just have distilled water atm due to I have not recieved my zerex racing super cooland and blue uv dye. Should be here soon. Well I'll post the pics later tonight.
