Does anyone know how to fabricate and adapter for an 80mm fan to a 60mm HS? Thanks for your insights.

They can be purchased at many online sites for $8-10.

How did you mount that monstrocity? I can see how you mounted it to the 60mm fan, but I dont see how you mounted the 80mm.
Try it mounted to the side of your case & just make sure the flaired end covers at least 25% of the HSK. It's not really a Fan Adaptor but a Velocity Stack works a lot better. Do a search for this topic & a few threads will come up regarding the effectiveness of adaptors compared to VStacks. If you want to use it as an adaptor, which I hope you don't, just cut out the flaired end & mount it like the fan.
There is one thing that I would like to try out. A 120mm 131CFM YS-Tech fan sucking the air off of a ALPHA PAL8045.

Well, I kinda wanted to fit an 80mm fan onto a 60mm HS. Is it just better to BUY one than to make my own? Besides, I feel better knowing that I MADE IT.

Go to your local greenhouse and see if they have any 3 inch square herb/small plant pots... Most of them are made out of thin plastic that can be easily cut with a razor blade or a pair of diagonal cutters. This is what I did... Still hounding my friend for the digicam though... Now I have two threads to post the pics in.. :D

I am cutting one from a wood. Easy to get, cut and shape.
I am using a dremmel to cut it. The design part take very little time. Just make sure you lower the screw holes for the 60mm, so they don't hit the 80mm's blades.
Also, insulate the wood from the HS with PVC washers.

Is wood good to work with?

generally with these fan adapters, it doesnt work as well because alot of teh backpressure is lost by more space for the air to go, thats why they put 60mm fans on a 60mm heatsink, and an 80mm fan on an 80mm heatsink

92 would be too big to fit in the pot that I got, but there may be a larger one that it would fit in... As far as the backpressure situation, so long as you have a heatsink that flows very well like the Zalman CNPS-5000+, it'll do fine... I saw a large drop in temps and also got the benefit of moving the fan away from the fins, thus shrinking the deadspot created by the hub of the fan...

Plexiglass is fairly easy to work with if you have the cement. You can score it and break it. I cut mine with a bandsaw.
YOu fit it all together and then put the cement on. The cement gets sucked into the joint and makes a stong bond.
