The easiest way to cut a hole with a Dremel, is to first concentrate on one small spot. Once you can get through the metal there, it becomes extremly easy to cut out the rest of the hole. Also, don't apply too much force on the Dremel. Push lightly and take your time.

My method has always been to basically score the area you are cutting and continue lightly going over the area about 3 inches at a time. I have used the least cutting wheels this way and have had the cleanest results this way.

I used to do it WeaponX's way but recently i have been using Krustys method. Both work wel, however Krusty's uses less cuttoff weels. Also keep in mind that diferent material cut differently and may work better with different methods.

i find the cuts are cleanest when I go through an area large enough to fit the wheel comfortably into, then to very very slowly go around the hole tracing. This prevents any zigzagish cuts that can occur from the scoring method. Just my .02 and what works for me.

also this method works well for plastic (at low speeds)
